I am planning on adding a 30G XH tank for a fuge on my 40Gtank.
I figured i should have about 150gph running through it. What size hole should i have drilled to accomadate this flow? Is the size of this fuge overkill for the tank?

You could probably get away w/ 3/4", but I would go with 1" in case the tank is used for anything else.
And I have heard of a 600g "fuge" on a 200g tank. No -not me....at least not yet...

on RC home page, on the left 1/2 way down aare calulators to play with for drain size/flow

Is the size of the hole drilled the same as the actual bulkhead fitting. Or does the hole need to be slightly offsize to house the fitting?

Hole size is (always) bigger, Marine Depot lists the hole size needed for each bulkhead: 1" bulkhead = 1.75" hole as an example

http://www.marinedepot.com/aquarium_plumbing_parts_fittings_2.asp#bh

sorry, meant a 1.75" hole for a 1" bulkhead is what you should go for...

Inland Reef's doors now open for walkins?
Looks like it is on the website... but I'm not sure when the website was updated vs. the last time I drove by there and didn't see any signage/location of the shop near the Gym.

They have been open for a while, but still working on their fish/coral room setup. But from what I saw it is going to be awesome!
