You could extend your returns to the top of the water and put loc-lines on it. It wouldn't look the best, but would keep you from having to rely on check valves.

Instead of door and worrying with hinges etc. you could just mount your piece of ply with magnets recessed into the ply and 2x4s. Then mount some handles to it so you can just remove the whole thing...

I would definitely do a sump and skimmer. I would suggest a DAS skimmer; they are almost the same as Deltec, just a lot cheaper. I think T-5's would be fine. I'm keeping clams and SPS under a 6 bulb...

I would suggest the 6 bulb for the reasons you mentioned. I have a 6 bulb Tek on my 37 and love it! My fixture does not get very hot at all.

I and many others have used these with no problems, so I'm not understanding what the issue is. If it's leaking at the intake elbow then lengthen the tubing so the pump is on the bottom of your sump...
