How thick does the glass have to be for the baffles in a 10 gal sump/refugium.

8th" or 1/4" will do the job. You can put 1/2" and is ok too. Just make sure you don't make it really tight and make sure is lose before you glue it. No pressure on the glass anywhere.
If you have a tank that is for example 40 breeder and the glass they use for that is good for pressure from that size tank and unlike some other expensive companies that use thicker glass. If you cut the acrylic sheert and you push it to make it fit the chance is that it will crack it and I'm telling you this from past experience with somebody who did that and I watched him. I try to learn from others like last week when FisheRdelicious and I were helping a friend to move a tank and did not strap it in the back of the truck and he crached it when he took the turn.

So I should let it be lose before gluing it, meaning it should have some space between it and the tank glass and the silicone will handle the small space. Also space out the baffle don't let them be to close together hence not to tight, is this correct?

not alot of space but enought not to push the babble to fit. Just so is there and not pushed to fit.

Really, thanks Mo. Let me ask you a question. Can't I just take a pipe from the bulkhead up and add a tee with an 90 elbow and stariner to act as my drain? Na I would rather the overflow box looks better, don't you think?

Yes, you can do that too and I can show you how to make it look good so you don't have flood problems.
